Okay, so there are TWO reasons why Gamecube motherboards don't work after you cut off "too much"
1. you cut off the hidden sound layer without relocating it
2. your inner layer is bridging to one of the outer layers
The #2 problem is something I haven't told any of you about, but it is a definite problem. I personally use a standard Jeweler's Saw to do my mobo cutting. It is quick, easy, and cuts along a thin line. BUT, often times the edges of the board will be rough and parts of the outer layer will slightly touch one of the inner layers. When this happens, you lose AV or the board just plain doesn't work.
How do I know this has happened?
Hook up your controller port board (the cable that hooks into the motherboard in between the memory card slots) and turn on your gamecube. If the orange light, lights up for a split second but then turns off, then you have a short somewhere.
Solution
I am still perfecting this solution because I have brought my motherboard back to life about 3 times now, and each time I about crap my pants because it takes a few days to get rid of the mobo bridging problem BUT
the best thing to do is to sand the edges of the motherboard (having your sand paper perpendicular to the motherboard and sanding in a sideways motion that goes with the grain of the motherboard). Like I said, I am still working on this to see if there are ways to avoid the bridging problem or at least cut along a path so that it won't matter if the layers bridge.
Currently, my slimmed up mobo turns on and works but the AV won't work. I'm not worried about it because I have fixed the problem 3 times before. Not to mention I scratched into my board in a few places to test some stuff causing the top layer to dig into the inner layer (which is bad) and I have only partially sanded those spots away
