Wrote up, quickly, a little guide for someone who wants to do the same technique as me. The good point of this method is that you don't need a vaccum form table.It'll most works for someone that owns a CNC machine, and I know there's some guys out there, so, this could be helpful. Let's begin!
Well, I've cut up a piece of MDF, with the exact same external shape as a PSP case (but you can draw whatever form you want), and the internal shape, needs to be a few milimeters smaller, to be precise, you need to discount the thickness of the plastic you want to use (acrylic, polystyrene, etc...) from all around the internal size. In this case, I've used a 2mm polystyrene.
You can sand the internal mold to get the form you'll need. In my case, just a little rounded edges. Note that technique don't like the complicated details and never be as precise as a vac form, but gets close.
Great! The next step, is fix the styrene on the external part of the mold. I did it by using double sided tape and works like a charm.
It's time to heat the styrene. I did it by using a heatgun.
Now is the most critical part. You'll need to push the mold and countermold, to get it all the way inside. Note that you may need to apply some force here.
Now, remove the mold and countermold (you may need some force in this part too) an you'll get something like this
Pick up an stylet (or xacto knife) and cut the excess.
Sand it down to the thickness you need and you're done!
