I've ordered little Copper Heatsinks. They have a adhesive thermal Compound. Is this Compound good enough to keep the N64 cool ?

Wy do you want to use the original one ? Just plug in any other Wall adapter with 7.4 - 8.4 Volts with 3 Amps it will make everything easier.

I think its not a good idea to put the Power supply in your portable. It's very heavy and it has two seperate Voltage Lines. The "normal" way would be this. You have only ONE switch (dpdt). You connect a the 7.4v Lipo to it and your 8.4v wall power. Now you have to get a regulator for about...

I use 1.5mm wires and they work just fine.

Always use thick ground wires. The 3.3 and 12 Volt Line should be also "thick".For Data Lines ( Cardridge Slot or something like that) Ide / Scsi wires should work fine :)

It's not a big deal to relocate two capacitors i think. I don't care about heat that much. The problem was that the LM2596 hot very hot and it weakend my hot glue inside the case.

So a better regulator means => less heat , battery will last "longer"

For example : Something needs 5 Volts / 1 Amp . You connect your battery with 10 Volts to the regulator. If the efficiency is okay it will maybe take 10 Volts / 0.55 Amp from the batterie. If the efficiency is bad it will take 10 Volts / 1 amp from the batterie. The lost energy will be converted...

That is the same Case i use. I will do a minimal trim because anyway. The Case is not very Strong, i hope it will be better when i frankencased it and put the internals inside.
